Case Study: Sustainable Transport Solution for the RCYL Bike

The Brief
igus® is a pioneering company renowned for creating sustainable solutions and supporting recycling in the supply chain. igus® recently developed a world-first: RCYL, a robust and durable bicycle that is constructed primarily from recycled plastics, supporting carbon reduction with the regeneration and reuse of materials.

As igus® prepared to showcase their UK-based prototype, they needed a container to safely and sustainably transport the bike. It required a lightweight solution that was easy to handle yet robust and impact-resistant to cope with the rigours of transportation. This combination of functions was difficult to achieve with most traditional materials. The container also required built-in features to secure the bike in place and prevent movement in transit.

igus® also required a partner that shared their commitment to sustainability. Twinplast, a leading manufacturer of bespoke solutions made from recyclable corrugated polypropylene, proved to be the perfect match. With a shared focus on reducing waste and reusing materials, the two companies collaborated to develop an eco-friendly transport solution.

The Solution
Twinplast applied our expertise in developing bespoke corrugated polypropylene applications to design and manufacture a reusable shipment box tailored specifically for the carriage of the prototype bike. By customising the size, shape, and density of the box, Twinplast ensured the prototype could be securely transported and protected against damage. Lightweight yet inherently strong, durable, and water-resistant, corrugated polypropylene was an ideal choice of material.

The design included a range of built-in features, including carry handles for ease of handling, fixtures to lock the container door during transit, and sockets and strap loops to secure the bike stand in place.

The shipment box was produced using 100% recycled corrugated polypropylene, aligning perfectly with RCYL’s sustainability goals. Twinplast’s in-house waste processing facilities contribute to the circular economy by ensuring that any production offcuts or end-of-life products returned to our factory are efficiently recycled into new raw material.
